I used a 6" mill file, but rounded the edges of the file with a ScotchBrite wheel to avoid scratching in the sheet around the holes. Very fast, and does not remove valuable bearing area in the holes in thin sheet.

Perry, burrs are a sharp edge and provide a point which could become a stre
ss riser and potentially lead to a crack.=C2- In other words, get rid of
them all.=C2- I am a bit obsessive about eliminating burrs and sharp edge
s=C2-on my projects.=C2- Fortunately, the 6061T6 which Zenith planes ar
e made from is fairly easy to eliminate burrs.=C2- Rather than using the
time consuming method of going over every hole with a larger drill bit or w
ith a de-burring tool, you can easily de-burr using a file.=C2- I found a
 nice little vixen file at Princess Auto in their autobody department.=C2
-=C2-The file=C2-is about a one inch square of file blade attached to
 a small wooden block.=C2- The file's intent is for removing small lumps
in automotive body filler but is works great on aluminum.=C2- I also used
 a six inch fairly fine file to clean up the edges of the parts.=C2- Basi
cally, when the part is de-burred acceptably, you should be able to run you
r bare hand over any portion of the part

I did the same thing with a vixen file. Broke off a piece about 3" long and ground off all the corners. As I recall, that's what was used in the rudder workshop.
